Commercial Boiler Repair, and the Traps Nobody Looks At

Most of the buildings we heat in this region were piped for low-pressure steam between the wars and have been patched ever since. The boiler gets replaced every few decades. The distribution — mains, risers, traps, returns and vents — is often original, and that is where the complaints come from.

The single most neglected component in a commercial steam system is the trap. A trap holds steam in the radiator or coil until it has given up its heat, then lets the condensate out. When one fails closed the terminal waterlogs and that space goes cold. When one fails open it blows live steam straight into the return, which cooks the return line, floods the receiver with flash steam, drives the vacuum out of the system and shows up as uneven heat three floors away. Both failures look like a boiler problem to the person filing the complaint. Neither one is.

The second thing we look at is condensate return. Steam that goes out and never comes back is being replaced with cold, oxygenated makeup water, and oxygen is what pits a steel boiler and eats return piping from the inside. A building running heavy makeup is telling you it has a return leak, a failed pump, an overwhelmed receiver or a chest full of traps stuck open. Chasing the makeup rate finds the fault faster than any other single measurement in a steam plant.

On hot water plants the questions change but the discipline does not: near-boiler piping arranged the way the manufacturer drew it, primary and secondary loops that do not fight each other, correct pump placement relative to the expansion tank, and a return temperature that a condensing boiler can actually condense against.

  • Steam trap survey, repair and replacement across the whole building
  • Condensate receivers, boiler feed units and makeup water investigation
  • Near-boiler piping corrected on replacement, not carried over
  • Combustion analysis, burner service and low-water cutoff testing

What We Do in the Boiler Room

Emergency callouts, seasonal service, distribution repairs and full plant replacement — on cast iron sections, firetubes, condensing modules and the piping between them.

Boiler Repair & No-Heat Calls

Burner lockouts, flame safeguard faults, low-water cutoff trips, pressuretrol and aquastat failures, leaking sections and gaskets. Round-the-clock when a building has lost heat.

Steam Trap Surveys

Every trap tested and tagged, failures identified as open or closed, and a repair list ordered by what it is costing you in fuel and in complaints. The cheapest energy work in most buildings.

Condensate & Feedwater

Receivers, boiler feed tanks, feed pumps, float and pump controls, and the return piping that has been thinning since the Eisenhower administration. Plus water treatment on the boiler side.

Boiler Replacement

Sectional, firetube and modular condensing plants. Sized to the connected radiation and the real building load, piped to the manufacturer’s drawing, vented correctly, and rigged into rooms with a door narrower than the boiler.

Venting & Combustion Air

Breeching, chimney liners, category venting on condensing equipment and enough combustion air to burn what the burner is firing. Half the intermittent lockouts we get called to are venting.

Boiler Controls & Reset

Outdoor reset, staging across multiple boilers, vacuum and pressure control on steam, and tying the plant into a front end so the sequence is visible rather than assumed.

Why ICS on steam

Old Systems Are Not a Mystery

Steam heating is unfashionable, which means fewer contractors know it well. We have been working on these buildings since 1990.

We Read the Piping

Header, equalizer, riser count, drip legs and pitch. When the steam is wet or a main will not heat through, the answer is usually drawn on the boiler room wall in pipe.

Tenant Complaints Taken Seriously

A cold apartment and an overheated one on the same riser is a solvable venting and trap problem, not something the building has to live with.

Safeties Tested, Not Assumed

Low-water cutoffs get physically tested and the result recorded. On a steam boiler that device is the difference between a service call and a catastrophe.

Summer Is When We Work

Trap surveys, section repairs and plant replacements belong in July, when the building can be down for a week and the price of the job is not urgency.

How we work a boiler plant

From Complaint to Corrected

  1. Walk the Whole System

Boiler room first, then the mains, the risers, the terminals people complain about and the return. A steam problem is rarely where it is reported.

  2. Test and Tag

Combustion analysis at the burner, safeties proven, traps checked one by one and tagged, makeup water logged. You get the list with the findings against it.

  3. Fix in Order

Safety items first, then whatever is costing the most in fuel and in comfort for the least work. Distribution repairs usually beat a new boiler on both counts.

  4. Prove It Next Season

Re-check under real load in heating season. Makeup rate, stack temperature and the complaint list are the three things that tell you whether it worked.

Straight answers

Boiler & Steam Questions

How do I know if a steam trap has failed?

By testing it, not by looking at it. A trap failed closed gives you a terminal unit that stays cool while everything around it heats, because condensate has nowhere to go. A trap failed open gives you the opposite signature: an unusually hot return line, banging, a receiver venting steam, and neighbouring spaces that overheat while a far one starves. We check temperature across the trap and listen to it under load, then tag each one so the repair list is a document rather than an opinion.

Why does my building use so much makeup water?

Because condensate is leaving and not coming back. Usual sources: buried or concealed return piping that has corroded through, traps blowing steam into the return until it flashes off at the vent, a receiver or feed unit overflowing to drain, or a relief valve seeping. It matters more than it sounds. Every gallon of makeup brings dissolved oxygen into a steel vessel, and oxygen pitting is what ends most commercial boilers well before the burner does. Logging the meter for a week is the first thing we ask a building to do.

What drives the cost of a commercial boiler replacement?

Capacity and boiler type; whether the new plant is a single vessel or modular units that can fit through the door in pieces; the state of the near-boiler piping and header, which we rebuild rather than reuse; venting, because a condensing plant will not go up the old masonry chimney; gas service and electrical capacity; rigging the old sections out of a room that was built around them; and permits and inspection. Demolition and rigging are frequently the biggest surprise on a job like this, which is why we scope them on the survey rather than later.

Should we convert from steam to hot water?

Sometimes, and it is a bigger project than it sounds. Converting means the distribution and every terminal unit changes, not just the boiler — one-pipe radiation cannot carry water, and the piping was never sized for it. It is worth studying when the building is being gutted anyway, when the radiation is being replaced, or when the goal is a condensing plant that needs low return temperatures to do any good. In an occupied building with sound steam piping, fixing the venting and the traps usually buys more comfort for far less disruption than a conversion would.

Why is my steam wet, and why does the piping bang?

Wet steam is water being carried out of the boiler with the steam, and it comes from the near-boiler piping being wrong, the water line being too high, the water being dirty or oily after a repair, or the boiler being fired harder than its steam chest can keep up with. Banging is that water meeting steam somewhere it should not — a main that has lost its pitch, a missing or blocked drip leg, or condensate sitting in a run. Both are fixable, and both are piping work rather than boiler work.

How often does a commercial boiler need service?

Annually at minimum, before the heating season, with combustion set by analyser and every safety device tested. Steam plants also want a mid-season check on water level, blowdown and the feed unit. Boilers running through the summer for domestic hot water are on their own schedule. Buildings with a jurisdictional boiler inspection also need the plant presented in a state that will pass, and we schedule around that.

Can you keep a building heated during a plant replacement?

The straightforward answer is to do the work in summer, and that is what we push for on every occupied residential building. Where a replacement has to happen in the cold, the options are temporary boilers connected at the header, phasing a modular plant so one boiler carries the building while the next is set, or keeping the existing vessel in service until the new one is piped and proven. All three cost more than doing it in July.

Do you work on oil and dual-fuel plants?

Yes — oil burners, gas conversions and dual-fuel burners with the changeover controls and the tank-side equipment that comes with them. Converting an older oil plant to gas is common in this footprint and worth costing properly, because the burner is the cheap part and the venting, gas service and controls are not.
