Sheet Metal Fabrication in New Jersey, Under Our Own Roof

Most mechanical contractors buy their duct. A take-off goes to a third-party shop, the metal comes back in a week or three, and when the field turns out not to match the drawing โ€” a beam nobody surveyed, a sprinkler main in the way, a curb an inch off โ€” that whole cycle runs again. Our shop is ours, which means a field measurement taken in the morning can be metal on the truck the same week, and an odd transition is a job for the brake rather than a change order.

Duct is not a commodity. Two fittings that look identical behave differently depending on how the seam was formed, what gauge the panel is for its span, whether the elbow got turning vanes and how the joints were sealed. Those choices decide whether the system delivers the airflow the equipment was picked for, or whether the far corner of the floor stays warm forever and nobody finds out why.

So we work from drawings before metal: take-off, coordination against structure and the other trades’ routes, then a shop drawing giving gauge, seam type, reinforcement and sealing class for every piece. Sections come out labelled to the drawing, which is what makes a large installation go up in order instead of becoming a puzzle on a ceiling grid at eleven at night.

How a piece gets specified

Gauge, Reinforcement and Pressure Class

Duct is built to a pressure class, and the class sets everything else โ€” metal thickness for the span, how often the panel needs stiffening, and which transverse joint will hold it. These are the combinations that cover most commercial work.

Seams, joints and sealing

Where Duct Actually Leaks

The longitudinal seam runs the length of a section and the transverse joint connects one section to the next. Rectangular duct is normally closed with a Pittsburgh lock, a folded pocket seam hammered or rolled shut, because it stays tight without depending on sealant. Lighter gauge work uses a button-punch snap lock, which is faster and perfectly adequate at low pressure and small dimension. Round and spiral pipe carry a rolled lockseam along their length instead.

Joints are where the leaks live. Drive cleats and S-slips are cheap, quick and fine on small low-pressure duct. Above that, an integral transverse flange rolled onto the duct end and bolted at the corners with a gasket between is a better joint by every measure โ€” it stiffens the end, it seals properly, and it can be taken apart later without destroying the section.

Then sealing class, which the specification calls out and which is worth understanding before you sign it off. Class C seals transverse joints only. Class B adds the longitudinal seams. Class A adds every penetration of the duct wall as well โ€” hangers, taps, damper shafts, test ports โ€” and is what a high-pressure or long-run system needs if the fan is to deliver its air where the drawing says. Sealing at the bench with the section on its side is straightforward; sealing the same joint above a ceiling grid from a ladder is where the compromises start.

How a Fabrication Package Runs

  1. Take-Off and Coordination

    Every fitting counted off the drawings and checked against structure, sprinkler and the other trades’ routes before anything is cut. Conflicts are cheap on paper.

  2. Shop Drawings Issued

    Gauge, seam, joint, reinforcement and sealing class fixed per piece and submitted for approval. This is where a specification gets read properly, not on site.

  3. Cut, Form and Seal

    Stock cut and notched, seams formed, ends flanged, elbows vaned, sections sealed to class and labelled to the drawing sheet they came from.

  4. Delivered in Install Order

    Loaded so the first sections off the truck are the first ones needed. That is what turns a freight elevator window into a productive night.

Fabrication FAQs

Do you fabricate ductwork in-house or buy it in?

In-house. The shop cuts, forms, seals and labels rectangular and round duct, fittings, plenums, transitions and curb adapters for our own projects. The practical difference shows up mid-job: when a field condition does not match the drawing, we remake the piece on our own schedule instead of joining an outside shop’s queue behind three other contractors.

What gauge should my ductwork be?

It is set by the largest dimension of the duct and the pressure class it has to hold, not by preference. A 12 in. trunk at low pressure is comfortable in 26 gauge; a 60 in. duct at 2 in. water gauge wants 18 gauge with angle reinforcement and tie rods or it will drum and flex every time the fan starts. The table above covers the common combinations. Where a specification calls out a class we build to it and note it on the shop drawing.

What is a Pittsburgh lock, and does the seam type matter?

A Pittsburgh lock is a folded pocket seam: one edge is formed into a pocket, the other is inserted and the pocket is closed over it. It holds mechanically, so it does not rely on sealant to stay tight, and it is the normal longitudinal seam for rectangular duct. A button-punch snap lock is quicker and fine on lighter gauge at lower pressure. On round and spiral, the seam is rolled continuously along the pipe. Seam choice matters most on long runs and higher pressure, where a marginal seam leaks in a hundred places at once.

What does sealing class A mean on our specification?

Three classes are in common use. Class C seals transverse joints. Class B seals transverse joints and longitudinal seams. Class A seals both plus every penetration of the duct wall โ€” hanger points, taps, damper shafts, access doors and test ports. Higher pressure and longer runs need class A, because leakage on a long duct compounds and the terminal at the end of the run never sees its design airflow. We seal to the class called for and record it on the shop drawing.

Can you fabricate stainless steel and welded grease duct?

Yes. Stainless for kitchen, dishwasher, laboratory and process exhaust, aluminium for pool rooms and humid runs, and welded black iron for grease duct behind commercial kitchen hoods โ€” welded liquid-tight, pitched back toward the hood, with access at the required points.

Can you make a curb adapter from field measurements?

Routinely โ€” it is one of the most common single items we build. A technician measures the existing curb opening and the new unit’s supply and return connections, and the adapter is formed to bridge them cleanly with insulated internal divisions so supply and return do not short-circuit inside it. A sloppy adapter is a permanent air leak sitting directly under the unit, which is exactly where it does the most damage.

Do you fabricate for other contractors?

Talk to us. The shop is sized for our own project work, so our jobs come first, but we do take fabrication packages for general contractors and mechanical firms we work with, particularly on fittings, transitions, plenums and adapter work that a supply house will not carry. Send the drawings or the field dimensions and we will tell you honestly whether the schedule works.

How does leaky duct show up in a building?

As complaints that never resolve. The zone at the end of the run stays warm no matter what the thermostat says, the fan runs harder than the design called for, and the tenant nearest the air handler is always cold. On return duct in a ceiling plenum it also pulls unconditioned air out of the ceiling cavity, which is how a building gets a musty smell in July that no amount of filter changing fixes. Sealing and static pressure testing find it; guessing does not.
