Rooftop Unit Replacement Planned From the Curb Up

A packaged rooftop unit puts the compressor, condenser coil, evaporator, blower, gas heat section and economizer in one cabinet and leaves it outdoors for two decades. Nothing else in the building takes that kind of weather. When an RTU starts failing, it usually fails in the parts the weather reached first: the condenser coil, the economizer damper linkage, the belt and sheave, the cabinet panel gaskets and the curb flashing.

Most packaged equipment gives you fifteen to twenty years. Toward the end of that, three things stack up at once β€” the compressor draws more current every season, the heat exchanger section starts showing up on combustion tests, and parts for that model get harder to source. If the unit still runs on R-22, the refrigerant question decides it faster than the compressor does.

The variable that actually drives a changeout is not the equipment. It is the curb. A curb set in 1998 almost never matches the footprint or the supply and return opening layout of the unit that replaces it, so the choice is a fabricated curb adapter or a new curb and the roofing work that comes with it. We measure the existing curb, the opening positions and the duct drops on the survey, then build the adapter in our own shop rather than ordering a generic one and shimming it on the roof.

RTU Repair & Diagnostics

Compressor and contactor faults, condenser fan motors, low charge, tripping high-head, blower belts and bearings, ignition and flame-proving on the gas section. Diagnosed on the roof with the unit running.

Changeouts & Rigging

Old unit disconnected, cut free and flown off; adapter set and flashed; new unit landed, levelled and tied in. Crane, rigging and any street or lot closure arranged as part of the job.

Curb Adapters & Transitions

Adapters, plenum transitions and drop boxes built to the curb we measured, insulated and sealed. Cutting metal in a shop is faster and tighter than cutting it on a roof in February.

Economizer Repair

Seized damper linkage, a failed actuator, an outdoor air sensor reading nothing useful. A dead economizer is free cooling you paid for and are not getting, and it is the most commonly broken part of an RTU.

Scheduled RTU Service

Coil cleaning, belt and drive alignment, drain pans and traps, damper travel, combustion testing on the heat section, and amp draws logged unit by unit so drift is visible year over year.

Controls Tie-In

New units arrive with their own board and their own protocol. We land them on the thermostat, the existing front end or a monitored gateway so the roof is not a set of islands.

Survey to Startup

  1. Roof Survey

    We get on the roof. Nameplate data, curb measurements, opening layout, duct drops, disconnect and gas train, access route and crane setup options all get recorded.

  2. Adapter & Lift Plan

    Sheet metal drawn and cut in our shop. Crane sized to the pick weight at the real radius. Permits, closures and a date the building can live with.

  3. Pick Day

    Old unit isolated, drained and flown off. Adapter set, sealed and flashed. New unit landed, levelled, curb-gasketed, and gas, power and condensate reconnected.

  4. Startup & Handover

    Refrigerant charge, airflow, temperature rise, safeties and economizer travel verified. You get the readings, the model and serial data, and the warranty registration.

What does a rooftop unit changeout actually cost?

Six things move the number, and only one of them is the equipment. Tonnage and heating type. Whether the existing curb takes an adapter or has to be replaced. Crane size, which is set by the pick weight at the reach your site allows β€” a unit you can reach from the lot is a different job from one that needs a long boom across a building. Whether the work happens in business hours or off-hours. Roofing and flashing scope, and who holds the membrane warranty. Permits, inspections and any street or lot closure. We price all six from the survey rather than guessing from the nameplate.

Do I need a new curb or a curb adapter?

An adapter, in most cases. The existing curb is structurally fine and already correctly flashed into the roof; what has changed is the new unit’s footprint and where its supply and return openings sit. A fabricated adapter bridges the two and keeps the roof penetration untouched, which is usually the cheaper and lower-risk path. You need a new curb when the existing one is rotted, out of level, undersized for the new unit’s weight, or so far off in footprint that an adapter would overhang. That is a decision from measurements, not from a catalogue.

How long does a rooftop unit last?

Fifteen to twenty years is the usual band for packaged equipment in this climate, and coastal or industrial exposure pulls it toward the low end because of what salt and airborne chemistry do to the condenser coil. Units on an annual service programme with clean coils, aligned belts and working economizers reliably outlast units that only get looked at when a tenant complains.

Can you replace a rooftop unit without closing the building?

Usually, yes. The area under that one unit loses conditioning for the length of the swap; the rest of the building carries on. The part that has to be scheduled is the crane, because it needs ground space, a clear swing path and often a closure. That is why most of our changeouts run on a weekend or overnight. On multi-unit roofs we sequence them so no more than one zone is down at a time, and portable cooling can cover a critical space.

My unit still runs on R-22. Should I repair it?

For a contactor, a fan motor or a belt, repair it β€” those are cheap and the refrigerant is irrelevant. For a compressor failure or a leaking coil on an R-22 machine, do the arithmetic before you commit: you are buying scarce refrigerant into a system old enough that the next failure is already in the post. We will give you the repair number and the changeout number side by side and tell you which one we would spend our own money on.

Why does my economizer never seem to work?

Because nobody checks it. The economizer brings in outdoor air for free cooling when conditions allow, and it fails quietly β€” a seized linkage, a burnt-out actuator, a drifting outdoor air sensor or a changeover setting nobody has revisited since startup. The unit keeps cooling on the compressor and the only symptom is a bill nobody questions. We stroke the dampers and verify changeover on every maintenance visit.

Do you service rooftop units you did not install?

Yes, on every major brand of packaged equipment. Plenty of the roofs we maintain were built out by somebody else over twenty years and carry four manufacturers across a dozen units. We inventory what is up there, log it, and service all of it.

Can you take on a whole portfolio of roofs?

Yes. For property managers with multiple sites we build a unit-by-unit asset list with age, model, refrigerant and condition, then rank the replacements so the capital plan is a schedule rather than a series of surprises. Remote monitoring on the critical units makes that list keep itself current.
